I recently read an article that said some times experimenters had cast bullets out of zinc for use in hand guns at extreme velocities and I know that during WWII the army used aluminum bullets during some firearms training. I was wondering about possible trying this in a 45-70. Math reveals that casting a bullet in a 500gr. mold would result in a zinc bullet that weighs about 315gr. and an aluminum bullet that would weigh about 120gr. What I don’t know about is how this would affect reloading.

Will they damage the rifling or barrel more than any normal lead or copper jacketed bullet?
Would they cause unsafe high pressure?
Are there special reloading techniques?
Are there special casting techniques?
Are there special steps or chemicals that must be used in cleaning the bore?
How would the bullets perform on game, would they shatter or mushroom or fail to expand?

Something like this I'd suggest phoning your favorit bullet manufacturer and asking to talk to their tech guy. Think I'd want to get these answers from someone who's certain of their answers.
